In the dynamic realm of pet food manufacturing, safety is paramount. This case study details our collaboration with MNA Solutions to design a Hopper Cover for a leading pet food manufacturer, focusing on enhancing plant maintenance layouts for a safer and more efficient workspace. Although the project did not reach the implementation stage, our team’s dedication and innovative approach showcased our commitment to workplace safety and design excellence.
Problem Statement
The pet food manufacturing facility faced several safety risks associated with the maintenance layout around its hoppers—large containers essential for processing food materials. Maintenance workers regularly encountered hazards such as falling debris, pinch points, and awkward positioning during upkeep tasks. These risks not only jeopardised worker safety but also threatened operational efficiency, a critical factor in a competitive industry.
Objectives
The primary goal was to design a Hopper Cover that would mitigate safety risks while enhancing productivity in the plant. Key objectives included:
- Eliminating hazards faced by maintenance workers.
- Designing a solution that seamlessly integrates into the existing plant infrastructure.
- Enhancing the efficiency of maintenance processes.
Approach
Collaboration with MNA Solutions
We adopted a collaborative approach, pooling our design expertise with MNA Solutions’ engineering insights. On-site assessments were conducted in partnership with the plant’s maintenance team to identify specific challenges and requirements, grounding our ideas in practicality.
Design Process

Utilising advanced tools like 3D CAD modelling, we visualised the plant layout and simulated various maintenance scenarios. This technology enabled us to proactively address potential safety risks, and through iterative design sessions with engineers, we refined our concepts to ensure functionality and safety.
Key Features of the Design
The resulting Hopper Cover design balanced innovation with usability and included the following standout features:
- Modular Construction: The cover was designed in detachable sections, facilitating easier installation and maintenance. This design choice allowed parts to be replaced or adjusted without the need for a complete system overhaul, thereby saving time.
- Durable Materials: We selected high-strength, corrosion-resistant materials to ensure the cover’s longevity under the challenging conditions of a manufacturing environment.
- Enhanced Accessibility: The design prioritised ergonomics, incorporating intuitive handles and access points, enabling workers to perform tasks comfortably and safely.
- Integrated Safety Features: Guards and sensors were embedded in the cover to halt machinery automatically when opened, effectively preventing potential accidents.
Results and Impact
While the Hopper Cover design did not advance to implementation, its potential benefits were significant:
- Fewer Injuries: By addressing critical hazards, the design promised to reduce worker injuries and create a safer working environment.
- Boosted Efficiency: The streamlining of maintenance processes through modular components and improved access could have minimised downtime, thereby optimising production.
- Regulatory Alignment: The solution was designed to meet industry safety standards, aiding the manufacturer in compliance efforts.
Feedback from the client highlighted our thoroughness and innovative approach, emphasising the value of our work despite the lack of final approval.
Lessons Learned
Although the project remained unfinished, it provided valuable insights into the pet food manufacturing sector and the critical balance between safety and operational demands. The collaboration refined our ability to translate frontline insights into practical designs and honed our technical processes, solidifying 3D modelling and simulations as integral tools in our workflow.
Most importantly, this experience reinforced our belief that each project, regardless of its outcome, offers an opportunity for growth and improvement.
Conclusion
The Hopper Cover design project stands as a testament to our dedication to safety, collaboration, and innovative problem-solving. We take pride in the effort invested and lessons learned, as we look forward to applying our expertise to future projects. Our goal remains clear: to create safer, smarter workplaces through designs that surpass industry standards, fostering a culture of safety and efficiency in every endeavour.
